Turns out it's an IWE issue. The 4x4 wants to engage for a moment and you get metal on metal. There's a TSB on it. They did the work under warranty and replaced the check valves. Try a road test pulling a hill, the longer the better. If you hear the noise select 4x4 high right away. If noise stops it "may be" the splines on the hubs slightly touching. Ford uses Vacuum to hold the locking hubs off, If vacuum is lost, like when pulling a hill, they try to slightly engage, thus the noise. Good luck.
